Can Additive Manufacturing Increase Milling Feed Rates?

The promise of additive manufacturing will be found in products that are designed for additive manufacturing—that is, products that take full advantage of the geometric freedom that 3D printing can realize. A recent successful example of this relates to milling cutters. Komet’s "Revolution” line of milling tools includes tool bodies made through metal additive manufacturing to realize design features including a flute density higher than what is practical to achieve on conventionally manufactured tools. When it comes to cutting edges made of PCD (polycrystalline diamond), more flutes on the tool translates directly to faster feed rate. Thus, Komet is actually using additive manufacturing to make subtractive manufacturing more productive.

Company director of production Cullen Morrison sees making tool bodies through 3D printing as being the way of the future, at least for PCD. This cutting tool material often can take advantage of all the flutes it can get, he says. It is capable of such high material removal rates in the materials it typically cuts—aluminum and carbon fiber composite—that the number of flutes can be the limiting factor on feed rate and productivity. This is increasingly true as facilities using this tooling adopt modern machine tools with high acceleration rates. However, obtaining a high number flutes is problematic in cutter bodies made through machining, because the small pockets resulting form high flute density have to be milled out painstakingly using light cuts with small tools. Additive manufacturing offers a more efficient option.

Now, high-flute-density bodies are grown several at a time at Komet’s headquarters in Germany on a selective laser melting machine from Renishaw. After these bodies are separated via EDM from the build plate used in the additive process, they are ready for the PCD edges to be brazed on. Komet grows only the heads of the tools this way, laser welding them onto the shanks, because the shanks can be manufactured more economically in conventional processes.

Mr. Morrison says the advantages of additive manufacturing for the cutter heads go beyond flute density. There is also the flute pitch. Previously, a pitch of 4 to 5 degrees is the best the company could efficiently achieve, because the clearance challenges of reaching a cutting tool past the flute in order to mill out the pocket precluded a steeper angle than this. But in this case as well, the geometry consideration poses no challenge for additive. On the new tools, Komet has produced flute helix angles up to 20 degrees.

The 3D printed tools likely will also realize longer life, he says. The reason is coolant delivery. With additive, coolant channels can be grown inside the tool along snaking paths that exit precisely where the fluid can be most effective. On previous tools, the positioning of coolant channels was always a compromise Cutting Carbide Inserts resulting from the need to drill a straight hole past the clearance obstacles in the way of this drilling.

One other advantage of additive manufacturing might be the most transformative of all, he says: It will permit faster lead times for special tools. This advantage is particularly apparent to the Schaumburg, Illinois, Komet facility where Mr. Morrison works, because nearly all of the manufacturing here relates to specials. With 3D printing, the range of design options for these special tools increases, and unusual designs specified by special-order customers can move into production practically as soon as they are modeled.

It will take more additive manufacturing capacity to fully realize the promise of the capability for special orders, he says. The company is exploring how far to advance with this means of production, VBMT Insert and how quickly. As yet, there is 3D printing capacity only in Germany. But even so, the lead time for 3D printed tool bodies made here is so fast that the distance is potentially no obstacle to serving customers in the U.S. efficiently. He says one possible scenario being discussed for custom tools is this: While the U.S. customer’s special cutter head design is grown additively in Germany, the Illinois facility can simultaneously machine that tool’s shank. The 3D printed head would then be sent to the U.S. and welded to the shank there, ultimately still allowing the tool be delivered within a much tighter window than today’s manufacturing methods make possible.

Insert Grades for C Cutter Mini, C Centering Cutter and Fullcut Mill

BIG KAISER has released a new set of insert grades for its indexable tools—C-Cutter Mini, C-Centering Cutter and Fullcut Mill. The new inserts are optimized to extend tool life in stainless steel or aluminum.

Suited for peck-drilling,Carbide Grooving Inserts ramping, helical and shoulder milling, the Fullcut Mill is now available with the PVD-coated carbide ACP300 with nanometer-level thickness and ultra-multilayered TiAIN and AICrN film, replacing the ACZ350S for general steel applications. The new ACM300F is designed specifically for stainless steel work. The ACM300F boasts excellent fracture and welding resistance and has demonstrated a lifespan 1.5 times of conventional inserts in testing.   

The WCMT Insert new ACM250F stainless steel grade can be used for chamfering and spot drilling with the C-Cutter Mini or C-Centering Cutter. PVD-coated carbide with excellent smoothness, the new grade resists welding and chipping due to the ultra-multilayered thin film structure made of AlTiN and TiAlCrN. The ACM250F replaces the ACZ150 used with the C-Centering Cutter.

The DS20 for aluminum/nonferrous metals is available for the first time for the C-Centering Cutter. Its diamond-like DLC coating is ultrasmooth with a low wear coefficient and superior welding resistance, and effectively prevents burrs.

Video: A look at an Automatic Tool Changer on a Swiss Type Lathe

A few months ago during Westec, we had a chance to talk to applications engineer Bailey Stump with Marubeni-Citizen Cincom about new capabilities on its flagship Swiss-style lathe, the L20XII ATC (Automatic Tool Changer).

As highlighted in the video above, the ATC tooling with a fully programmable B-axis can be mounted on the gang tool post, enabling a total of 13 B-axis tools (12 ATC tools and one built into the tooling).

The ATC’S tool setting allows for several types of workpieces to be completed in a single setup and used in a wide range of applications — especially parts that require a lot of cross/end face machining. These can include difficult-to-machine components requiring secondary operations like finishing and deburring, components APMT Insert requiring multiple live tools, as well as rough and finish cuts that can be split between multiple tools.

Stump also says that having 13 total tools mounted to the b-axis opens up options for the manufacturing engineering team to get complex or difficult-to-machine parts off the machine fast feed milling inserts complete, minimizing part handling.

Automated Twin Spindle CNC Turning Center

The Model QL300H/M, a CNC turning center, features the company's fully automatic parts handling system, including In-stocker, Turn-over and Out-conveyor, in addition to a three-servo (two-servo standard) gantry loader.

A left/right separated bed configuration is said to minimize vibration interaction, fast rapid traverse and index time.

Specifications include a maximum turning diameter of 12.2" by 9.05"; a bar capacity of 2.52"; and a cutting feed rate as high as 19.69 ipr. The machine also features driven tools for milling, drilling and tapping operations as well as a Fanuc 18iTB CNC control system.

Indexable Milling Tool Leaves a Smooth Surface Finish

The new Edge2 DSS system from Dapra is designed to deliver both 90-degree milling performance and good value for an indexable milling product. Double-sided DSS inserts provide four usable cutting edges to lower cost per edge versus single-sided inserts. Additionally, Dapra’s permanent automatic cutter replacement program is intended to make it easier for shops to keep good-condition tools deep hole drilling inserts in use rather than making do with worn-out cutters.

The inserts feature a positive geometry for low cutting pressure and maintained strength. Convexity creates smooth surface finishes during step-down profile milling, and a custom-designed wiper edge generates good surface finishes, the company says. These inserts are available in both T-land and dished geometries in a variety of high-performance grades and coatings.

DSS end mills, shell mills and screw-on modular WCMT Insert heads are machined from hardened, high-shock tool steel to minimize runout and maximize durability and life. Nickel plating provides a harder casing for improved pocket durability and resistance to chip galling, while deep gullets deliver efficient chip evacuation, even on the heaviest cuts, the company says. Long-reach tools are available with carbide cores for enhanced rigidity and reduced deflection.

CGTech Releases CNC Software Update

CGTech has released Vericut software version 9.2. Vericut CNC machine simulation, verification and optimization software simulates shoulder milling cutters all types of CNC machining, additive and TCGT Insert hybrid manufacturing processes. The software operates independently, but can also be integrated with CAM systems.

According to CGTech, Vericut 9.2 boosts manufacturing efficiency, helps preserve machines and cutting tools, increases machine capacity and reduces repair and scrap costs.

CGTech’s integrated simulation-optimization solution, Vericut Force, has also gotten updates. Force is designed to reduce machining times, extend tool life, prevent undesirable cutting conditions and improve part quality.

CNC Grinder Series Supports High Production

Okuma’s GPW/GAW grinder series is now equipped with the company’s intelligent OSP-P300G CNC control. The OSP-P system fully integrates the machine, motors, drives and encoders, promoting enhanced machine performance and customization to suit particular machining needs. The Easy Operation control and touchscreen increase efficiency by enabling users to quickly toggle between machine operations, programming and wheel preparation screens.

Besides the CNC, key features of this grinder series include a dead-center, a C-type workhead, a chucking headstock, and a tailstock quill stroke of 35 mm. The high-speed, heavy-duty grinder is driven by a 10-hp (5.5-kW) wheel spindle motor. High feed rates range to 30 m/min. in the X axis and 20 m/min. in the Z axis. Laser Cutting System Expands Workspace

Mazak Optonics’ Optiplex 4020 CO2 laser-cutting system features an expanded workspace for larger jobs in a 6 × 12-ft. format. The system can process materials ranging from thin-gage steel to 1"-thick mild steel, with a workpiece weight capacity of 3,527 lbs. The laser-cutting system is equipped with the company’s automated AO|5 setup, said to improve productivity and maintain cutting conditions when using various workpiece materials. A 4,000-W Type-10 resonator featuring an efficient Eco mode is said to lower operation costs. The machine features the PreView control with a 15" touchscreen and a graphical interface that visualizes the cutting path. Tooling Removes Burrs from Cross Holes

Heule Tool introduces its COFA-X tooling, said to be the first tooling system for slot milling cutters removing burrs consistently from interior uneven bore edges with large intersections, such as valves, fittings and hydraulic manifolds. The product is designed for completely eliminating secondary burrs from cross holes with an identical or nearly identical diameter crossing each other; bores which merge into one another; and crossing bores with offset centers. This design reduces costs and improves cycles times for operations that were previously only possible with manual deburring, according to the company.

The COFA-X system is effective on fittings, hydraulic tungsten carbide inserts manifolds and other components with a 1:1 ratio of holes and bore diameters of 4.0 mm or larger.

This tooling product is pre-assembled with spring-loaded blade geometry to allow either front or back cutting. COFA-X tools are fully customized and built for application-specific projects.
